No need to pull the harness out of the firewall.  You can just disconnect the miscellaneous sensors/switches/leads and move the box and harness up out of the way.  You can see it in the top center of this picture.

That's the Harbor Freight unit.  I agree that it is not top quality, but if you make sure you grease up the rollers and the threads prior to use, it isn't half bad.  I left the power steering unit in the car and removed the radiator when I pulled and re-installed mine.  Definitely turn the handle on the unit to be facing forward.   I ended up having to set the motor down and turn it around from this picture because it hit the firewall on installation.  

Took me about 30 mins total to re-install by myself.  The master mechanic in the picture got distracted by Sponge Bob.  ;)

Evidently I got the last one that Autohausaz listed.  After doing a search, the only ones that had it for a decent price was Bav Auto and Schmiedmann.   Both have it for under $200.  The part number I have from Autohausaz is W0133-1662116 and it was $151.

Exterior / Where do you buy fog lamp lenses?

I bought a set off of ebay.  $75 for the pair. They came complete with frame and lens.  I had to provide the bulb of course.  The only discrepancy was the connector on the back of one was a little too small to plug in my OEM wires.  When I mentioned it on Bfc, the seller contacted me and asked if I would like a refund or return.  I told him that I made it work and he refunded 30% of the price.  I don't see any listings from him atm though.

Looks great!   Very nice job.  The black Roundels and newer taillights set it off nicely.   Did you repaint the entire car or did you accomplish that with just rubbing it out?  

 And more details on those wheels.  They look like the ASA AR1s but not quite.  The spokes have a bit more angle to them, but I like the dish.  Drop that thing a bit to get rid of the 4x4 ride height and she will be just about perfect.  Definitely a look I would like to achieve on my 89 325i.

Ever figure it out?  I would look at the rear CV joint also.  The one by the wheel tends to go clunk when you first move, or over a sharp bump.

Sounds like when the torque changes, there might be a loose wire/connection that is pulling loose.  Have you checked the wires going back to the Diff housing and the sensor clip back there?

+1 on the grounding nut behind the IP.  After pulling mine out too many times to count (FINALLY GOT THAT FREAKING SPEEDO WORKING!  but I digress...) I have found that the grounding nuts on the back are pretty important.

Too bad you didn't upgrade to the "non-idler pulley" front timing chain cover at the same time, but it's not really an issue from what I hear.  Just one more thing taken out of the worry list.  Glad to hear it worked out though!

I dont think the chain has enough play in it to pull over the cam gears.  The only other way to get it off would be to remove the crankshaft gear.  UGH.  

The easiest way is to set it to TDC, line up the timing marks, zip tie the chain to the sprockets and mark EXACTLY where the bolts are in relation to the slots.   Then remove the Camshaft gears/chain as a unit and pull it forward.



Don't forget to lock the cams.

That looks suspiciously like a piece of the chain guides, although looking at the pictures of my rebuild, the only place that could have come from is if one of the chain rails had come apart.  I would think that your motor would be making a bit of noise though.
