Sorry I didn't see your post and questions, I have been super busy.
Well as far as your quest for 300hp with a m42 engine, I think you are dreaming. I am not saying it is not possible, but seems a stretch.
You didn't mention what your budget is and your internal engine plan is. 300hp will require some extensive mods, rods, pistons, and cams for starters. Cosmetic head gasket, and some headwork too. Do you plan on changing the s/c pulley on the s/c? My eaton g62 from a c230 only makes 6psi to 7psi max with the Mercedes stock electro mag pulley. It dosent even start making boost until about 3000rpm. My setup is a bone stock e36m42 with the exception of 36# injectors, coil on plug conversion, m20 flywheel, stage 2 clutch, custom intake, and obviously an eaton g62 supercharger. I use a bosch bypass valve from an audi for boost return. It works off vacuum and is basically "open" returning boost into the intake until manifold pressure becomes positive, not vac.  I use a e30 m42 ecm, with a custom chip from Jake at Classic Daily. It is a detuned turbo chip that he made from his tried and true turbo tune, just scaled back a bit as he runs much more boost, 10 to 12psi. I think my car is probably only making 200hp, which is pretty good for a junkyard m42 with unknown miles. It runs great and pulls very hard. It is in a 1979 e21 320i which is a light car though.
Well, back to you, also in my opinion you don't need an intercooler but that's just me. The eaton g62 is very efficient and does not create much heat. Space also becomes an issue when it comes to routing all the charge pipes and such. As for the flywheel, any e30 m20 flywheel will work but you will need to make a spacer to go in between the crank and flywheel. I used an old auto trans flexplate from the donor car  I got my engine from as it was an automatic trans car. I used the e21 throwout bearing as well as the slave cylinder. Here are some photos of the belt routing, best I could get. I used Subaru timing belt bearings. They are stout and worked perfectly. My setup uses the stock e36 tensioner. Also you can see the bosch bypass valve in on of the photos...

Hi there!! Nice work! Glad to see you went equal length! Wondering if you have the room to make an aluminum spacer between the block and header? You could machine it out of .250 soft aluminum then there would be no need for exhaust gaskets. It will put you out 1/4 in. After the beautiful work you did making it equal, it would be a shame to have to cut it up!!! Just a thought? ... Skid

Do you have the coils already? If so.. I can make the bracket and holder for you.  I still have the program in my cnc machine. I made mine but it is for the early style m42 coil pack. I think the m44 has the "all in one" coil pack, with the round single plug. You would need to do some re wiring to make the coil on plug coils work as I dont have the adapter plug setup available. Yea Collin thats at idle. Its around 9.8 to 10.2 w.o.t. ..thats a little richer than I would like but ok for today. Jake burned me a leaner chip I havent tried yet but I will give it a shot possible today....Skid

Hi there! Merry Christmas !! I think your turbo is surging because it is producing boost with no place to put it. (Throttle plate closed) you may need to install a Bosch bypass valve. It is open under vacuum and allows the pressure to be bypassed and recirculated  into the intake. They come stock on all vw and audi turbo cars. Google bosch bypass valve. I run one on my supercharged m42. Basically whats happening, i think, is, the turbo makes more boost at idle than the cars engine can use. If this pressure has no place to go it loads up the turbo causing surge. The surge is also very bad for your turbo. Dont get me wrong I am in no way a turbo expert, this is all theory, based on shit i have read. I was going to turbo my car before i installed the supercharger. It is all the same principal tho, boost is boost. Without the bypass valve in my setup the supercharger was very LOUD, indicating it was loading up. Basically, surge... Hope this helps.... Skid

Hi darky! Since I had to build a new manifold there is no disa valve. Also, i couldnt find anyone that had a tune or could write a tune suitable for boost applications in an e36 chip. Would have loved to use an e36 dme because of its knock detection but it just didnt work out. I guess the e36 is a completeley different animal when it comes to writing tunes. I am not a tuner by any means thats why I called Jake B. ... Skid

Well i figured I would give you all an update.. The car runs fantastic with the mercedes eaton supercharger!!! I got together with Jake from classic daily, best guy ever!!, and we decided to change DME's to a e30 from a e36. This enabled me to run his turbo tune for the m42. He scaled back his tune as I am running less boost and smaller injectors. The car runs great, idles perfect, and pulls HARD!! Its running about 7 psi boost at 6500 rpms, and is a solid 14.7 afm. Havent gotten it on the dyno yet but its really really fast!!!!  THANKS JAKE!!! You da Man!!!  Skid
