Alternator D+ Connection problem
« on: March 27, 2010, 03:44:28 PM »
When I removed the alternator connections there was a problem with the D+ connection.  Here's a "diagram" of what was stacked on the D+ terminal:

[Self-locking hex nut]
(Loop electrical terminal)
[Hex Nut]
{Lock Washer}
(Washer)

===Alternator Body====

The black plastic insulating cover (part #24 here: http://www.realoem.com/bmw/showparts.do?model=AF93&mospid=47305&btnr=12_0555&hg=12&fg=22 ) obscured all but the self-locking hex nut.  When i tried to loosen the self-locking hex nut, the loop electrical terminal and the hex nut rotated with it, as if the three were one piece.  I'm not sure in what order the damage was done, but the plastic insulating cover cracked, the loop portion of the terminal snapped off, and the D+ terminal is gashed halfway through from a cutoff wheel.:mad::mad::mad:  But let's not focus on the past...Let's try to prevent the problem from reoccurring...

I want to do this repair one time.  I want the D+ terminal to conduct electricity properly.  And I want the repair to withstand the heat of the engine compartment for years to come.  Here's what I'd like to know:

(1) Loop Terminal Connector  The D+ terminal is equivalent to an M6 bolt with a 1.0 pitch.  Is there a name for the size loop I need?  Of what metallic composition should the loop be?

(2) D+ Terminal  Despite the gash, the terminal is structurally sound, and I am not worried about it breaking off, unless it becomes corroded over time.  But I want to ensure the gash does not affect the electrical conductivity of the terminal.  Do I need to perform any repair, such as adding solder and repairing the threads with a die?  Is there a nut or lock washer I can add to the stack of fasteners on the terminal to prevent the loop from rotating with the self-locking hex nut if future removal is necessary?

Thank you in advance for your help!
