Okay seriously, Cooling connector on side of block. Brand new, cleaned hole. Bastard still leaks. I've re attached a dozen times. POS!

Are you referring to the plastic water pipe that sits under the intake manifold? Have you tried lubing the O-ring with some silicone dielectric grease before popping it in? Are you using a genuine OEM one, or the cheaper OE version?

Not sure if that's a generic aftermarket part, but we've had a lot of trouble with those. The aftermarket part doesn't make a clean 90deg turn off the mount flange and never tightens up properly...then the o-ring tends to weep a bit. OEM BMW is the way to go on this one. Sucks that your car will be down for a few days, but see if Blunt will refund your money & get you the OEM piece.

I'm thinking of just rounding the holes were it bolts. It lines up fine but the bottom leaks. I really don't want to bend it because that would be a bummer if it broke.

Definitely dont bend it. If it doesn't fit...get the better made part!

Can easily be changed out in less than 1 hour or 2 beers. The biggest issue i had was the build up from the old water pipe leaking which i was able to carefully clean out. When i removed the pipe it crumbled apart. (See photo of before) I have a small leak at the head but i think that is my head gasket saying its time for a new one. Everything else is good. I lubed with WD-40 and oil.

Ditto - I had one just fall apart when I pulled it out.
I use Sil-glide for any rubber bits, I love that stuff. It's safe for 30 year old plastic - and human fingers too...it's basically that ultrasonic goo they use at the hospital.
